I think Adam Baldwin would make a good Hellboy. Although I am wishing for the trilogy to end with Perlman.
When I saw Ghost in the Shell 2: Innocence, I thought to myself, "I would love to see Guillermo del Toro adapt this -- not because he would be the best director for it, but just because Ron Perlman would make the perfect Batou... and Doug Jones could provide body language for the martial artist androids." So I'm too amused that you also equated Batou and Hellboy.
In some ways, Blood & Iron was the best of both worlds. It had a Hellboy with comics-version maturity speaking with Ron Perlman's voice; Trevor Bruttenholm's paternal relationship to Hellboy was played up, but in a way appropriate for an adult -- Hellboy's solicitude for his aging father reminded me of his tender concern in the beginning of Seed of Destruction. But the ending felt so lame after the epic drama of the comics -- Hecate shows up, Hellboy hits her, she leaves, and then he takes a nap? Of course it was geared to pre-teens so you can't do anything darker.
I would also love to see new, mature animated movies, that can have some true horror and tragedy like you say. Plus, then it wouldn't matter how long it took to make, Ron Perlman can do the voice no matter how old he gets. ^_^
For Kate I vote Katee Sackhoff.
She played Starbuck in Battlestar Galactica.

Someone else suggested the idea to me, but the more BSG I watch the more I like the idea. (BTW I've only watched BSG through half of second season so far, but currently working on it, please no spoilers!)
Clive Owen as Abe Saipen- the way he is in BPRD with a cigar and gun.
As fun as the Hellboy movies were, I never really care for how far they moved away from the comics.
Particularly with my favorite character- Abe!
Abe in the comics is brooding and thoughtful, not hopeful and encouraging like he is in the movies!
I've thought of how they could make a BPRD movie and Clive Owen is the way to go for the lead. His face is shaped well for a more minimal makeup job too.
Johann needs to be recast- the movie version was...bad. Real bad.
Again, more brooding and hopelessness for our band of heroes.
I'd go with Clea Duvall for (world weary) Liz. (Great call on that, BTW!)
But she might need some makeup to make her look older (Liz is mid 30's now, remember?)
No idea on Ben yet...that's a key casting call, right there.
For Hellboy himsef, I'd go with a CGI, voiced by Pearlman...or, go with Ray Liotta, as mentioned.
I never noticed how Liotta's long face resembles Hellboy before now!

I'd love for it to happen. I love GDT's Hellboy universe, distinct as it is from the comics. In fact, GDT is my favorite film director working today who's not named Hayao Miyazaki (The Devil's Backbone is my favorite of his films).
Would I like a different adaptation closer to the comics? Sure. But I'd rather the current Hellboy film universe be wrapped up in a satisfactory fashion first.
I'd see a Hellboy 3 if it happened, but I won't cry any tears if it isn't.
As I've said a few times now, I'd rather they went back and finished the third Hellboy Animated film as I think that could be pretty good.

I'd probably keep RP and GDT, but give him the big hollywood budget and let him go off to spain to shoot it, all his best films have been his foreign ones.

in some other-dimension where a films monetary profits somehow equaled actual quality, I'm sure Bay is a reigning talent.
In this dimension though, he's a popcorn salesman, of the WORST kind.
Him and Takahata (Grave of the Fireflies, Pom Poko) are supposedly both working on big films at Studio Ghibli that will be released as a double feature next summer just like in '88 with the Totoro/Grave of the Fireflies double-bill.
This makes me very excited, even though it'll be at least a year before I see either film.
Grave of the Fireflies is a brilliant film, but it utterly destroys me when I watch it.
Proyas would be an excellent choice! Ony Del Toro would be as good...
I'd go with an all CG Hellboy series- make Jeffrey Coombs (Reanimator, Deep Space Nine, etc) HB's voice- he can get loud but is mostly quiet and easygoing the way I imagine HB to be in the comics.
James Earl Jones should play Asmodeus -or whoever the top demon lord there is- he can sound reasonable one moment and threatening the next, and that works perfectly for HBverse demons.
Hell, lets take the whole movie concept and make it a Showtime series - start from Wake The Devil and go on from there- no drearly re-telling of backstory and origins- just get on with it.
Hugo Weaving should be the guy from The Island- he's both reasonable and then sneering as he transforms* and Weaving narrating a nicely CG animated telling of the story of The Watchers and the creation of the Dragon, mankind amnd the fall of Hyperborea would be incredible.
